ZLD Design Mistakes That Increase Lifecycle Cost

ZLD projects become expensive when design starts with equipment selection instead of stream mapping. The first check should be whether high-TDS, high-COD, oily, acidic, and reusable streams are being mixed before treatment.

Oversizing is another common cost driver. A plant designed for rare peak flow can lock the user into higher pumps, larger tanks, and more civil work while still failing during quality upsets.

Undersizing pretreatment is just as risky. Suspended solids, hardness, silica, oil, and organics can reduce evaporation efficiency and increase cleaning frequency if they are not controlled before concentration.

Many lifecycle issues come from missing instrumentation. Conductivity, pH, flow, pressure, and tank level data should be easy for operators to review daily, not hidden inside sporadic lab reports.

The practical approach is phased: stabilize influent, recover low-risk water first, concentrate only the unavoidable brine, and keep redundancy for the operations that stop production if they fail.
